Common Iveco Daily Problems and How to Fix Them

The Iveco Daily is a tough and reliable vehicle, but like all commercial vehicles subjected to heavy use, it can suffer from some recurring problems. Knowing about them in advance lets you act quickly, save on repair costs and keep your Daily on the road. Here are the most common problems, broken down by area, with causes, symptoms and solutions.

1. EGR Valve Problems

The EGR valve (Exhaust Gas Recirculation) is one of the most troublesome components on modern diesel Dailys (from 2006 onwards).

Symptoms

  • Sudden loss of power
  • Excessive black smoke from the exhaust
  • Engine warning light on (fault code P0401/P0402)
  • Engine “hiccupping” or jerking
  • Increased fuel consumption

Causes

The EGR valve clogs up with carbon deposits, especially on vehicles that do lots of short journeys or urban driving where the engine never reaches its optimum temperature.

Solution

Clean or replace the EGR valve. If the problem keeps coming back, consider replacing it with a new part rather than just cleaning it. Quality aftermarket parts offer performance equivalent to the genuine part at a lower cost.

2. Turbocharger Problems

The turbo is essential to the performance of the diesel Daily. Turbo problems are more common on high-mileage Dailys.

Symptoms

  • Major loss of power
  • Unusual whistling from the engine bay
  • Blue or white smoke from the exhaust
  • Excessive oil consumption
  • Engine warning light on

Causes

Worn internal bearings, leaking boost hoses, a faulty wastegate actuator, or contaminated oil damaging the vanes.

Solution

Check the hoses first (a leak can be fixed for just a few pounds). If the turbo really is damaged, it will need replacing. A quality reconditioned turbo can be a cheaper alternative to a new one.

3. Diesel Particulate Filter (DPF) Problems

The DPF is fitted to all Euro 4 and later Dailys. It is designed to regenerate automatically, but under certain operating conditions this process can fail.

Symptoms

  • DPF warning light on the dashboard
  • Limp mode (reduced power)
  • Frequent, incomplete regenerations
  • Increased fuel consumption and exhaust temperatures

Causes

Journeys too short to allow regeneration, faulty differential pressure sensors, depleted DPF additive, or a saturated DPF after high mileage.

Solution

Regularly do a 30-40-minute motorway run to allow regeneration. If the DPF is clogged, professional cleaning can restore it. If the DPF is saturated, it will need replacing.

4. Braking System Problems

The Iveco Daily, with its fully laden weight, puts a lot of strain on the brakes. Here are the most common problems:

Warped Brake Discs

These show up as vibration through the brake pedal when braking. They are caused by overheating (prolonged braking downhill with a heavy load). Solution: replace the discs and pads.

Unevenly Worn Brake Pads

Caused by seized brake calipers or sticking slide pins. As well as replacing the pads, the caliper needs overhauling and the slide pins lubricating.

Long Pedal Travel

This may indicate air in the hydraulic circuit, a brake fluid leak or a brake master cylinder that needs replacing. It's a safety issue: act immediately.

5. Suspension Problems

The Daily's suspension works under constant stress, especially in panel van or dropside versions.

Symptoms

  • Vehicle that “wanders” or pulls to one side
  • Metallic noises over potholes and speed bumps
  • Uneven tyre wear
  • Reduced ride comfort

Causes and Solutions

  • Worn-out shock absorbers: replace in pairs (same axle)
  • Broken springs: common on the rear of load-carrying Dailys, replacement required
  • Worn bushes and silent blocks: cause play and noises, relatively inexpensive to replace
  • Wishbones: on recent Dailys with independent front suspension, check for play

6. Electrical Problems

Modern Dailys have complex electronics that can cause problems:

  • Alternator: if the battery goes flat frequently, it could be the alternator not charging properly
  • Starter motor: slow or no starting, especially in winter
  • Sensors: faulty sensors (pressure, temperature, shaft position) cause warning lights and malfunctions
  • Body computer ECU: on 2006-2014 Dailys, there are known problems with the body computer that controls lights, locking and instruments

7. Clutch Problems

On Dailys with a manual gearbox, the clutch is subject to wear, especially in urban use with frequent fully loaded standing starts.

Symptoms

  • Stiff clutch pedal or irregular pedal travel
  • Clutch “slipping” (engine revs rise without a matching increase in speed)
  • Vibration when pulling away
  • Difficulty Engaging Gears

Solution

Replace the complete clutch kit (clutch plate, clutch cover, release bearing). We always recommend replacing the dual mass flywheel (DMF) if fitted, especially if the mileage exceeds 200.000 km.

Prevention Is Better than Cure

Most of these problems can be prevented or detected early with regular maintenance. See our maintenance guide for the recommended intervals.
